What are the recommended Panel Cutout tolerances for bulkheads?

Precision is key for sealing. For a standard 7/16-20 UNF bulkhead, the recommended through-hole diameter is typically 11.2mm to 11.4mm (0.440″ – 0.449″). The surface around the hole must be flat with a roughness of Ra 1.6 (32 μin) or better to ensure the O-ring seals correctly without extrusion.

A watertight seal relies heavily on the interface between the bulkhead connector and your equipment housing.

  • Clearance Hole: The hole should be large enough to pass the connector shank but small enough to support the O-ring compression.
  • Surface Finish: The “Sealing Face” (where the O-ring sits) must be smooth. Scratches or burrs here create leak paths.
  • Chamfer: We recommend a slight 0.5mm x 45° chamfer on the hole edge to help the O-ring seat properly and prevent cutting during installation.
  • Tapped Holes: If screwing directly into a threaded hull, the thread class should be 2B (Imperial) or 6H (Metric) to ensure proper engagement.
